Having fun mucking around with some compsand stuff, thought I'd do a build thread on a board I'm making for Gaz (Gibber).

Stumbled onto the infamous Bert Burger thread on Swaylocks, where he layed bare the basic's of sandwich construction. Got the gears grinding in my head, so I thought I'd have a crack.

This method of construction is quite a bit different to orthodox PU/PE construction, so is a whole new ballgame for me. I basically approached in the rudimentry way that Bert explains it in the thread, coupled with some adjustments I thought would work well with this style of construction. Most of the pro guy's at this, like Speedneedle etc, are rightfully cagey with their advanced methods. I'm guessing I'm heading down some well-worn paths, that may be right or wrong. Feel free to share any constructive criticism. :D

First step is to cut a foil into the polystyrene core foam, with the aid of a hotwire and some templates.

Here is my dodgy hotwire bow' which I plan to upgrade soon.

I've cut the foil out of a flat sheet of foam, and will bend the rocker in later. Here is the outline roughed, with approx 3/4" taken off each side to allow for rails to be stuck on later. I agree, it looks weird.

Once it's pushed into the table it starts to look a bit more like a board, and will more-so when some deck roll is added. Sorry about the pic, it's a bit hard to see with it on top of the bag.

That's all I've got started ATM. Will do my best to get more done and update, but unfortunately surfboard experimentation is currently at the bottom of the priority list.

Yeah Gaz, hope it's a pleasant surprise for you. :D

Haven't had time to do any more yet, tied up with other jobs until after the weekend. Don't pay too much heed to the look of the outline, there is a bit of room to move there. I'll give you a rundown on what I've got planned, before I finalise the shape.

But what I have in mind is 6'2" X 19" X whatever I can eek out of the materials, prob about 2 1/4". It'll have a fairly flat deck, to maintain some volume. I have some thoughts on the planshape that I think will work well for you.

Anyway I'm going to break a chunk off the brick, have a choof, and eat some tim-tams.

OK, got a chance to do a bit more this morning. Got the table set up, and decided to stick the bottom skin on. Here is my rocker jig/template/contraption, that I use to set the rocker on the table.

Here's is the board with a layer of wet out 4oz between it and the skin, ready to be taped in place.

Breather cloth over the board, then the bag sealed, although I had to chase a couple of pesky leaks. Pulling 10hg on the pump.

Yeah it's a process heavy way of making boards. If your set up right you could streamline it a bit. Good fun tho, muckin around.

And there's no doubt about it, they come out light and strong. I've had about 10 surfs on mine, and there is not a mark on it, not even the hint of a depression. I made a new PU/PE one at the same time, it's deck is pretty beat up already. They both weigh the same.
